Laser Cutter Kerf Offset Chart by Material & Press-Fit Joint Formula

Verified: 2026-10-21•9 min manual
TL;DR FORMULA & INDUSTRIAL SPEC BENCHMARK
K = (W_nominal - W_measured) / 10 | Offset = K / 2 | Diode: 0.10-0.15mm

Laser kerf is the width of material vaporized by the laser beam—typically 0.08mm to 0.15mm on 10W-40W diode lasers and 0.15mm to 0.25mm on 40W-100W CO2 lasers. For a glue-free press-fit finger joint, expand each tab contour outward by half the kerf (K / 2) so the two mating edges compensate for the full kerf width (2 × K/2 = K).

Provenance & Tolerance Notice: Kerf increases with material thickness, slower cutting speed, and higher laser wattage. Always perform the 10-line caliper test on scrap from the same production sheet.

§1

How to Measure Your Exact Laser Kerf with the 10-Line Caliper Test

To find your exact beam kerf on any material: Draw a rectangle 100mm wide and cut it into 10 vertical slats (each nominally 10mm wide) with 9 interior through-cuts. Push all 10 cut slats together tightly on a flat table and measure their combined total width with digital calipers. The missing material represents 10 kerf widths. Calculate: Kerf K = (100.00mm - Measured Width) / 10. For example, if 10 slats measure 98.60mm: K = (100.00 - 98.60) / 10 = 0.14mm.

§2

Why Press-Fit Finger Joints Require a Half-Kerf (K/2) Offset

When a laser follows a vector path, the beam center travels down the line, vaporizing half the kerf (K/2) on the left side and half (K/2) on the right side. In a male tab and female slot joint, the tab becomes K narrower and the slot becomes K wider—resulting in a sloppy 2K (0.28mm–0.40mm) loose joint that rattles. Expanding the male tab outward by K/2 and contracting the female slot inward by K/2 restores zero-clearance, achieving an airtight friction fit without glue.

§3

Diode Laser (0.08–0.15mm) vs. CO2 Laser (0.15–0.25mm) Spot Optics

Diode lasers utilize optical beam-combining prisms resulting in an oblong rectangular spot (e.g., 0.08mm × 0.12mm), producing slightly different kerf along the X and Y axes. CO2 glass tube lasers (10,600nm wavelength) focus into a circular Gaussian beam spot whose waist diameter depends on lens focal length: a 1.5" lens yields a tiny 0.10mm kerf for fine engraving, while a 2.5" lens yields a 0.20mm kerf with straighter vertical sidewalls on 6mm plywood.

Frequently Asked Engineering Questions

High-intent technical fabrication inquiries verified against lab standards.

Q1What is laser kerf and why does it affect box joints?
Laser kerf is the width of material vaporized by the focused laser beam (typically 0.08mm to 0.20mm). Without offsetting your vector paths, tabs will be too small and slots too large, causing loose joints.
Q2How do you measure the exact kerf width of your laser cutter?
Cut a 100mm test square into 10 equal slats. Push the slats together tightly and measure total length with digital calipers. Subtract this from 100mm and divide by 10 to find exact kerf in mm.
Q3Why do finger joints require a half-kerf (K/2) path offset?
Because the laser cuts down the center of the vector line, it removes K/2 on each side. Offsetting the cut path outward by K/2 restores the tab to its exact intended physical dimensions.
Q4Does laser cutting speed and power affect kerf width?
Yes. Slower cutting speeds and higher laser wattages transfer more thermal energy into the material, widening the vaporized cut kerf by up to 25%. Always calibrate at your production cut speed.
